First-principles core

1. Etch depth is a controlled rate function — etch rate × time — not a "process until it looks etched" judgment. Stopping visually mid-process risks under-etching (incomplete detail) or over-etching (excessive undercut), and only a calculated time verified against a known rate reliably hits the target depth.
2. Resist integrity determines pattern fidelity, not just resist presence. A resist with pinholes, incomplete cure, or inadequate adhesion lets etchant attack unintended areas — a failure that's often invisible until the part is etched and the defect appears as an unwanted mark or missing detail.
3. Undercut is a predictable geometric relationship for isotropic etching, not a random imprecision. For many chemical etch processes, lateral undercut runs roughly 1:1 with etch depth — fine detail design has to compensate the resist pattern for this undercut, or fine lines will be etched away entirely or merge with adjacent features.

Worked example

Naive read: Design the resist opening at exactly 0.30mm — the desired final line width — and calculate etch time as depth ÷ rate = 0.10 ÷ 0.025 = 4.0 minutes.

Expert reasoning: At a 1:1 undercut ratio and a 0.10mm etch depth, expect approximately 0.10mm of lateral undercut on each side of the resist opening — 0.20mm total added width from both sides combined. If the resist opening is designed at the naive 0.30mm, the actual etched line comes out at 0.30 + 0.20 = 0.50mm — 67% wider than the 0.30mm target (0.50 ÷ 0.30 = 1.667). To hit the actual 0.30mm target, the resist opening has to be designed narrower by the total undercut: 0.30 − 0.20 = 0.10mm. Etch time itself is unaffected by this compensation — it's still 0.10 ÷ 0.025 = 4.0 minutes — but the resist opening dimension is what has to change.

Deliverable — resist design spec note:

Nameplate fine-line etch, target final line width 0.30mm, etch depth 0.10mm, isotropic chemical etch (undercut ratio ~1:1, expect 0.10mm lateral undercut per side = 0.20mm total).
