Purpose and Scope

Hydrostatic test: fill system with liquid (water or appropriate test medium); pressurize to test pressure; verify no leaks or permanent deformation; validates structural integrity before service Mandatory for: new piping systems (ASME B31.3, B31.1); pressure vessels (ASME Section VIII); pipelines (B31.4, B31.8, B31.12); nuclear (B31.7)

Hydrostatic vs. Pneumatic: Hydrostatic: preferred; water incompressible → stored energy low → safe if failure occurs Pneumatic: compressible gas → high stored energy → potential for explosive failure; only when hydrostatic not feasible (structural reason, contamination risk, low-temperature concern)

Test Pressure Requirements

ASME B31.3 (Process Piping)

Standard hydrostatic test pressure: P_test = 1.5 × MAWP × (S_T / S_D) [P_test = test pressure; MAWP = maximum allowable working pressure; S_T = allowable stress at test temperature; S_D = allowable stress at design temperature]

Ratio S_T / S_D: accounts for different material strength at test temperature vs. design temperature At room temperature test (common): S_T = S_D → P_test = 1.5 × MAWP For elevated temperature service (material weaker at service T): S_T > S_D → P_test > 1.5 × MAWP

Maximum test pressure: P_test_max ≤ lesser of: yield strength limit (prevent permanent deformation) or limits from weakest component Do not exceed: 0.9 × σ_y × t / (r_i × safety factor) — check all components including valves, flanges, fittings

Example: Carbon steel piping; MAWP = 100 bar; design T = 350°C; test at 20°C S_350°C = 100 MPa; S_20°C = 138 MPa; ratio = 1.38 P_test = 1.5 × 100 × 1.38 = 207 bar

ASME Section VIII Division 1 (Pressure Vessels)

Standard test pressure: P_test = 1.3 × MAWP × (S_T / S_D) [factor is 1.3, not 1.5, for pressure vessels] At room temperature: P_test = 1.3 × MAWP (if S_T = S_D)

UG-99: hydrostatic test; UG-100: pneumatic test (0.67 × MAWP × S_T/S_D for pneumatic) Post-weld heat treatment (PWHT): required before pressure test in many cases (stress relief)

ASME B31.1 (Power Piping)

Test pressure: P_test = 1.5 × P_design × (S_T / S_D) [similar to B31.3] For steam service at high pressure: often tested at 1.5× rated pressure with 4-hour hold

API 6A (Wellhead Equipment)

Pressure test ratings by PSL (Product Specification Level): PSL-1: hydrostatically tested at 1.5 × rated working pressure for 3 minutes PSL-2: 2 × rated working pressure for 3 minutes (more stringent) PSL-3/3G: more rigorous; additional NDE requirements

Test Medium

Water: most common; non-flammable; good; ensure no freeze risk; pH adjust to prevent corrosion Treated water: inhibited with sodium nitrite (1,000–2,000 ppm) for carbon steel; prevents flash rusting Nitrogen blanket: pressure gas blanket on top of water column to prevent dissolved O₂ (used for stainless systems where rust contamination unacceptable) Glycol-water mixture: for low-temperature environments (antifreeze; 30–50% glycol) Kerosene: used for some pipeline tests where water contamination is unacceptable (product piping)

Prohibited media: Toxic, flammable, or hazardous liquids: not permitted for hydrostatic test (personnel hazard on failure) O₂ under pressure: absolutely prohibited (rapid oxidation → fire/explosion)

Pressurization Procedure

Venting: All high points must be vented before pressurization to remove air pockets (trapped air acts as pneumatic gas → stored energy risk) Vent valves: open during filling; close when water flows steadily (no air)

Pressurization rate: ASME B31.3: no specific rate; typical = ≤ 50 psi/min (3.4 bar/min) for systems > 10,000 psi; slower for very large systems Stop at 25% of test pressure → hold 5 min → check; then increase to 50% → hold; then to 100%

Hold time: ASME B31.3: minimum 10 minutes at full test pressure ASME Section VIII: 30 minutes for most vessels (UG-99(b)) API 6A: 3 minutes at test pressure; observe for leaks DOT gas pipelines (49 CFR Part 192): 8 hours at test pressure for new transmission lines

Visual inspection during hold: Walk entire piping/vessel perimeter; inspect all welds, flanges, fittings, valve bodies Mark any visible seepage; note location for repair and retest Do not attempt to tighten connections under pressure

Acceptance Criteria

No leakage: zero visible external leakage from pressure boundaries (welds, base metal, fittings) No deformation: no visible permanent deformation (bulging, distortion) No pressure drop: system pressure gauge must not drop during hold time beyond instrument accuracy

Permitted observations (not failure): Seepage at flange face: permitted if < 1 drop/minute AND address before service per code Pressure drop due to temperature change: calculate thermal correction → acceptable

Reject and repair: Leaking weld: repair by grinding + reweld; re-examine by NDE (RT or UT); retest Leaking fitting: replace or remake; retest After repair: full retest at test pressure required

Special Considerations

High-Pressure Systems (> 1,000 bar)

Barrier protection: Water-jet test: personnel behind blast shield; water jet cutter pressure Test cell: enclosed rooms with blast-resistant walls for ultra-high pressure testing Personnel restriction zone: clear area within 2× vessel diameter + 3 m during pressurization above 50% test pressure

Low-Temperature Systems (Cryogenic)

Test at elevated temperature (20°C): water test possible; correct for material property differences Or: test with appropriate cryogenic liquid at service temperature; more complex; used for primary leak test Hydrostatic at room T then cold leak test: common for LNG systems

Pneumatic Test Alternative (ASME B31.3 345.5)

Conditions permitting pneumatic test: System contains residue that would be harmed by water; or system is supported at loads that would not support water weight Test pressure: 1.1 × design pressure (lower than hydrostatic; less margin) Inspection: soap solution or equivalent leak detection; ultrasonic leak detectors

Safety precautions for pneumatic test: Pre-test review for stored energy (E = PV/2 for adiabatic); evacuation distances Preliminary test at 25% of test pressure; stop; examine; continue incrementally
