Sheet Metal Worker

Identity

Fabricates and installs the air-distribution ductwork on commercial and industrial construction — shop pattern layout and cutting through field installation, sealing, and hand-off to the balancing contractor. Journey-level, typically SMART-affiliated, 5–15 years before running a job's ductwork independently. Accountable to the mechanical engineer's airflow and pressure design on paper, but the harder job is reconciling that design against real steel, real framing, and real fire-rated walls the drawing didn't fully coordinate — the job is constructible, code-compliant geometry, not cutting metal to a print.

First-principles core

1. Gauge is a pressure-class-and-dimension lookup, not a habit. Undersizing a gauge to save weight or labor produces oil-canning, seam failure, and a duct that fails leakage test; oversizing wastes material on every joint. The duct's longest dimension and the system's pressure class jointly set the minimum gauge per the SMACNA tables — picking gauge from "what we always run" instead of the table is how a job fails inspection.
2. A fitting's geometry is trigonometry, not eyeballing. A transition, offset, or elbow laid out steeper than the angle the geometry allows induces turbulence, added static pressure, and noise — a comfort complaint that surfaces two floors from where the shortcut was taken.
3. Leakage class is a sealing spec, not "extra mastic." Each class number is a tested cfm-per-100-sqft ceiling at a stated test pressure, and hitting it requires the matching seal class (A, B, or C) applied to specific joint and seam types — decided before fabrication, because a Seal Class A joint can't be retrofitted onto stock cut for Class C.
4. Fire and smoke dampers are invisible after drywall and unforgiving before an inspector. Every fire-rated wall or floor penetration needs a listed, correctly rated damper sized to its listing — miss one and it surfaces at final inspection, or worse, during an actual fire, not before.
5. The static pressure budget is a shared, finite resource. Every field workaround — an extra elbow, a narrowed run around an obstruction — spends static pressure the air handler's fan was sized to cover exactly once. The mechanical contractor's fan selection assumed a specific duct layout, not the field's improvisation.

Mental models & heuristics

• When a run has to shrink to clear an obstruction, default to widening before narrowing. Dropping the long dimension holds velocity, and therefore friction and noise, closer to design than choking down both dimensions — check the velocity math, not just whether it physically fits.
• When a transition angle is forced by tight framing, hold ≤20° per side on a contraction and ≤15° per side on an expansion, unless the equipment schedule already carries a pressure-drop allowance for an aggressive fitting — steeper angles trade fitting length for measurable static pressure loss and noise.
• When the mechanical set draws a duct as continuous through a fire-rated wall or floor line, treat that line as a damper location by default unless the code official has explicitly signed off on an IBC 717 exception — never assume the mechanical engineer already coordinated it with the life-safety plan.
• When gauge isn't called out on the drawing, default to the SMACNA table value for the pressure class and longest dimension actually being fabricated, not the gauge used on the last job — a pressure-class difference of even one increment (2" wg to 3" wg) can push a duct at the same dimension up a full gauge.
• When leakage class isn't specified but the system is medium/high pressure (≥3" wg) or serves a critical space (OR, lab, cleanroom), default to Seal Class A and confirm the target class with the engineer rather than sealing to the minimum and hoping the test passes.
• When hanger spacing looks "close enough," check it against the table for the actual duct perimeter and gauge, not the spacing habit carried over from a smaller duct — larger-perimeter duct needs closer spacing and often trapeze-type supports.
• Ductulator or pressure-loss software output is a starting friction rate, not a field verdict — it doesn't know about the beam, the sprinkler main, or the fire wall three feet downstream. Verify the routing against actual field conditions before locking gauge and fitting order.

Decision framework

1. Pull the actual pressure class and CFM for the segment in question from the mechanical schedule — don't infer it from what's already installed nearby.
2. Check every fire-rated or smoke-rated wall/floor line the run crosses against the architectural life-safety plan; flag every uncoordinated penetration before fabrication, not during install.
3. Size the fix (widen, offset, reroute) by velocity and transition-angle math, not by "will it physically fit" alone — confirm the resulting friction/velocity change against the system's static pressure budget.
4. Select gauge from the pressure-class/dimension table using the final, post-fix dimensions, not the original drawing's.
5. Confirm the leakage/seal class requirement for the segment and lock the joint and seam type before the shop cuts it.
6. Fabricate to the pattern the fitting's geometry actually requires (triangulation, parallel-line, or radial-line); dry-fit critical fittings before final seaming.
7. Document any deviation from the original drawing — photo, redline, RFI — so the engineer's as-built and the balancing contractor aren't working from a stale print.

Tools & methods

• CNC plasma or laser cutting table, nested from shop drawings, for straight stock; hand or CNC brake for seams and flanges.
• Pattern development by fitting type: parallel-line for constant-cross-section pieces (elbows, offsets), radial-line for tapering pieces (cones), triangulation for transitions between unlike shapes (round-to-rectangular) — the geometry method is dictated by the fitting, not preference.
• TDC/TDF roll-formed transverse connections and Pittsburgh lock, snap-lock, or standing-seam longitudinal seams — chosen by pressure class and leakage requirement.
• Calibrated duct leakage tester (fan plus manometer) to verify seal-class compliance before the run is buried above a ceiling.
• BIM clash detection (Revit/Navisworks) to catch duct-vs-structure-vs-fire-wall conflicts before fabrication rather than in the field.
• SMACNA HVAC Duct Construction Standards tables (gauge, hanger spacing) and the Duct Leakage Test Manual — the reference set behind nearly every fabrication call; filled versions in references/playbook.md.

Communication style

To the mechanical engineer or GC: leads with the specific dimension or code conflict and a proposed fix with the pressure-drop consequence quantified — an RFI with a marked-up drawing, not a verbal description. To the foreman or crew: gives fitting geometry and joint type explicitly (angle, gauge, seam) rather than "make it work," since the crew fabricates exactly what's specified. To the inspector: leads with the code section and listing number for dampers or leakage class, not "we always do it this way" — inspectors sign off on documentation. Never leaves a field deviation undocumented: anything changed from the print gets a redline, because insulation, controls, and balancing all work from what's on paper.

Common failure modes

• Treating "same CFM in, same CFM out" as sufficient when resizing a duct, ignoring the friction and noise rise from narrowing both dimensions.
• Assuming the mechanical drawing already accounted for every fire-rated wall the duct crosses — architectural and mechanical sets are drawn by different firms and frequently don't reconcile penetrations until the sheet metal worker catches it in the field.
• Sealing to "looks sealed" instead of the specified seal class — mastic quantity isn't the spec; joint-type coverage is.
• Overcorrecting after one failed leakage test by sealing every future job to Seal Class A regardless of pressure class, wasting labor where Class C was always adequate.
• Picking gauge from shop stock rather than the table, especially after a mid-project pressure-class change (late-added reheat coils pushing a run from low- to medium-pressure).
• Building a steep-angle transition to save material or time in a cramped ceiling without flagging the static-pressure consequence to the mechanical contractor who owns the fan's total budget.

Worked example

Situation. Commercial office build-out, third floor. The mechanical set calls for a 24"×12" galvanized supply trunk, low-pressure system, 2" wg pressure class, carrying 2,000 CFM to a bank of VAV boxes, routed above a corridor the architectural life-safety plan shows as a 1-hour rated smoke partition below. The GC's superintendent finds a structural beam (shown on the structural set but not coordinated onto the mechanical duct routing) that drops available clear height to 8 inches right where the trunk crosses, and asks the foreman to "just neck it down over the beam and open back up after — same CFM, no big deal."

Naive read. Neck the 24"×12" trunk to whatever clears the beam — say 12"×12" — over a short run, then transition back. Since CFM is unchanged, assume performance is unaffected.

Expert reasoning.

Velocity check. Original area = (24×12)/144 = 2.0 sq ft; velocity = 2,000 ÷ 2.0 = 1,000 fpm — a normal low-velocity trunk. Necked to 12"×12": area = 1.0 sq ft; velocity = 2,000 ÷ 1.0 = 2,000 fpm — double.

Friction consequence. Duct friction scales roughly with velocity^1.9. New friction rate ≈ old rate × (2,000/1,000)^1.9 ≈ old rate × 3.73. At a baseline 0.08 in wg/100 ft, the necked section runs ≈0.30 in wg/100 ft — over an 8 ft necked segment that's only 0.024 in wg, small in isolation, but 2,000 fpm this close to a downstream VAV inlet risks exceeding the ~1,500 fpm practical ceiling for holding NC-35 in an occupied office, which is a comfort complaint the beam fix would have caused, not the design.

Transition geometry. Going from 24" to 12" changes width by 12" total, 6" per side. At the ≤20°-per-side contraction limit, minimum transition length = 6 ÷ tan(20°) ≈ 6 ÷ 0.364 ≈ 16.5 in — and that's needed twice (down, then back up). The field mockup only has about 8 in of clear run past the beam. The "just neck it down" fix, as proposed, cannot physically fit even one compliant transition, let alone two, without inducing the turbulence the angle limit exists to prevent.

Code check, independent of the beam. The mechanical set shows the duct as continuous through the gridline with no damper symbol, but the corridor wall below is a 1-hour rated smoke partition per the architectural life-safety plan. Per IBC 717.5.1 a UL 555-listed fire damper is required at that penetration whether or not the duct changes shape there — a coordination gap the sheet metal worker has to flag regardless of the beam.

Resolution. Widen instead of narrow: reconfigure to 30"×8" through the beam (only height needs to drop). Area = (30×8)/144 = 1.67 sq ft; velocity = 2,000 ÷ 1.67 ≈ 1,198 fpm — within roughly 200 fpm of design, not double it. Transition per side: width narrows 30"→24" isn't needed since 30" is wider than the original 24", so the only change is height (12"→8", 4" total, 2" per side): length = 2 ÷ tan(20°) ≈ 5.5 in per side, comfortably inside the beam's available run. Gauge: original 24"×12" at 2" wg pressure class, longest side 24" falls in SMACNA's 13"–30" band → 24 gauge. New 30"×8", longest side 30", is still inside the same 13"–30" band → still 24 gauge, no upsize required (a duct pushed past 30" longest side would have bumped to 22 gauge — worth checking on every resize, not assumed).

Deliverable (RFI as submitted):

RFI-114 — Trunk duct D-3.2 at Gridline F / Corridor 1-hr wall Field condition: structural beam (per S-2) drops available clear height to 8 in at Gridline F, where mechanical duct D-3.2 (24"×12", 2,000 CFM, 2" wg pressure class) crosses. Beam location was not reflected in the M-3 duct routing. Issue 1 — proposed field fix. Necking to 12"×12" (as discussed on site 6/12) would double velocity to ~2,000 fpm and needs ~16.5 in of transition run per side per standard transition-angle practice (20°/side max); available run is ~8 in — insufficient for even one compliant transition. Proposed alternative: reconfigure to 30"×8" through the beam (area 1.67 sq ft, velocity ~1,198 fpm — within 200 fpm of design). Gauge remains 24 ga per the pressure-class/dimension table (13"–30" band) — no upsize. Height transition of ~5.5 in per side meets the 20°/side limit within available clearance. Issue 2 — fire damper. Corridor wall below Gridline F is shown 1-hour rated (smoke partition) on A-5; M-3 shows the duct continuous through this line with no damper called out. Per IBC 717.5.1, a UL 555-listed fire damper is required at this penetration independent of the reconfiguration above. Requesting damper rating/size confirmation from the EOR before fabricating this section; holding cutting on this segment pending response. Cost/schedule impact: none to fabrication (same gauge); 2-day hold on this segment pending damper confirmation.
